Curious............whats the new project? J I want to get my feet wet with some more fiberglass work, in general. I plan on redoing my doors this summer, but figured why not find some other summer projects to do.

Bring lots of sheet metal and solder.
Turn down the bass boost and your woofer & interior won't rip apart. You could also try duct tape.

If they can't / don't fix it, I'd sell it on smd and order a dc power alt. Yes their CS is sometimes hard to come by, and you may have to wait a few weeks to the alt, but it's worth it. (Just saying if worst comes to worst)

I've seen a second skin rep try to say that second skin could be used for bracing an enclosure...
The impedance - frequency graph shows exactly as title. At given frequency the speaker has an impedance of xxx. The higher the impedance causes the amp to produce less power. So I would assume that that would cause a dip in the response. Though it may or may not be audible.
Vehicle dimensions would help. You may be able to angle the baffle using two panels so it would form a V Depending on width and angle you'd have to use...
