Box is too big. And it was the boxes fault that your L7 sounded bad, mine doesn't have that issue. You'll also gain more output changing the box or could if you chose that as your compromise. As for the PWK designed, that is a bit laughable. A simple 4th order ported enclosure takes the math capability of a 7th grade Algebra C student. Laying out a "box" in wood is about 7th grade shop intro work. And for pretty much all the drivers you listed, the math on the enclosure is a fail. There are ways to get louder, but if your budget is $200 then it's time to address the box. Don't expect miracles though.

He may not want to hear this, but building a box around drivers already owned in that car is not a good idea. Unless of course his are ideal for said box.

So I ended up tightening it back up. Another issue though on the Zaph page it has a crossover component list and the crossover schematic has 2 resistors that aren't on the list. Are they not needed? I do have a .1 resistor (that I was going to series with a 3.9 to make the 4.0) but I defitiely don't have the .75. Small values by an inductor? If so, then measure your inductor. If it's off because you bought something different than he was using you can compensate by adding what you need.

The uncertainty on them is pretty broad, a little unwind only changes things a little but the real question is how close was it in the first place and do you care. Considering you are building a kit it won't be like the original anyways...so no, not a huge worry.

Putting the R in a low ported box is not it's forte. Most likely that is your "lows" problem. I am pretty sure that if he is "hard on stuff" he'll be more than happy with a BL. Could also run a Zcon though.
