I should also add that stacking a bunch of ferite together is useless and a waste of money and materials. A lot more goes into woofer design than stacking materials together.

Exactly, I really hate it when noobs try to say otherwise. my bad.. I just figured if you were playing a BL to its full potential it would be louder than a BTL that isn't getting pushed so hard. It's a common misconception, but physics does not allow it.

BTL's don't need a minimum amount of power, BTL's will be louder than BL's in a direct swap FYI.

Free air it to further troubleshoot, we can't make an accurate diagnosis without more information on your part.

If you build it right 3/4" will be fine (In this case at least)

It won't matter, the D2 has a higher BL because there is more coil in the gap vs. the D1. But it's not significant.

It's not hard to cut a hole
It's mechanically impossible to bottom out a BTL, and like Julian stated tinsels can't slap if they are tied down. Sounds like a lose panel
Please brace the hell out of that baffle

For midbass you'll want a larger cone.
