Obviously you're running twice the recommended power there's a good chance you're reaching the mechanical limits of the sub. when you had the higher tuned box you should have had your subsonic a little higher but a lower tuned box will help you with your overexcursion problems. honestly with the power you're working with and since you already had a box that was tuned a little higher, i'd look in to BLs or BTLs
