First off contact db-R and then recheck your speaker wiring as to make sure nothing is shorted inside box and to the amp. Make sure you check the impedence of the woofer as well to rule out speaker failure.

I would take a Sundown over a Maxxsonics product any day! CEA is all marketing crap anyway!

I look for 320kbps minimum or better yet would be FLAC, APE or WAV. Theseare the closest thing to CD quality without the original CD.

Why 192kbps?

Have him put another baffle on top and flush mount the subs. Will add support and make it look better. If he can run a roundover router bit around the edges to clean it up. Other than that it looks great.

Really hard to recommend anything. Testing and more testing is about all you can do. Build a test box and use a removeable port and test some more until you find your sweet spot in the tuning.

Take the parameters of your NS 18" and compare it the 15" your wanting to buy and plot them on WinISD to see the difference in output. Make sure you put in your own box designs. Not a true comparison but it's a start.

i was always told that 45s were bracing...to the op: ported boxes are not 1 note wonders if u build them correctly. u dont wanna go to big or too small, and you dont want to tune to low or too high, u just have to find a happy medium and u will have a great sounding sub/box combo. 45 corners mainly help in directing the air flow to the port for a smoother flow along with roundover edges help with eliminating port noise.

I guess you could say to take it easy at first to make sure everything is good to go with glue joints and alignment. I would say after awhile increase the volume and listen for stress in the woofer. Use your ssf to adjust as needed. Should only take an hour or so not weeks like they DD/AQ say.
